Rear Diff drain plug DIY

I eventually got around to adding a rear diff drain plug - I wanted to change the diff oil again as the original oil was contaminated and sucking it out is a PITA when there is an obvious place on the casting for a drain.

Requirements:
12mm drill bit
M14 x 1.5 tap
M14 drain plug with new copper washer (mine came from a Skoda Fabia)

As the plug socket face was never machined, I filed it gently to give a smooth contact surface and later re-angled the face once the bolt could be screwed in, to the keep the face parallel to the bolt head



Drill up into the casing. The 12mm bit just fits into the original hole in the casting to act as a guide.



Stop when oil emerges and let the oil drain out. The oil has some residual contaminant - hence the oil change.



Complete drilling the hole.



Tap the hole. I used some cutting paste to keep swarf out of the casing.



Screw in the bolt (use a new washer). Tighten to around 35Nm. Refill diff.
I used Smith & Allan Geartech EP80-90 GL5

Problem is, that inside, the upper level will be about 1 cm above case's base. So 1 cm depth of oil is still remaining.
Not to mention, that if you don't use a magnetic plug, the eventual metallic shaves will remain on that 1cm of oil left, which is lower than the drill's upper lip.
I am thinking to drill in one of the lower nut holes, like Paul has done on the PTU, which is quite on the case's base and therefore the oil will drain about all.

But, in the same time, you can tilt the car on a jack on opposite side and make more oil to drain.

Useful photo, thanks. Magnetic plug is a good idea. It maybe relatively easy to slide a bit of tubing inside from the new hole, along the bottom, to suck up the last bit of oil.

But I dont need to worry about that for a while now - hopefully. Jules

Hi Jules

Nice job excellent idea, how hard and how much time did it take to drill obviously using a good quality drill bit.
I was thinking about sucking it out with a pump as to not get any muck inside the diff casing.
